Tips for Installing an Aircraft Full Exhaust System

Installing a new exhaust part for your aircraft is tricky at best. Typically, the old exhaust parts you are matching up have endured decades of blistering heat, bitter cold, corrosive gases, hurricane-force winds, plus and minus G’s, extreme vibrations – and, not to mention, a field-expedient overhaul or two, some scab-patches, wash beads, and quite possibly an unapproved part added somewhere along the way. 

And now, you are trying to line everything up for your aircraft exhaust system to tolerances measured in thousandths of an inch! Good luck!

Although this helps a lot, there are still some tips you can practice when installing an aircraft full system exhaust that will make your job easier. 

Installation Tips for Aircraft Exhaust Systems

  • First, loosen all the clamps and connections and clean the joints. 
  • Then, after the new part is loosely fit into the system, gradually tighten up the components, moving about the system in a somewhat random fashion, tapping the parts with a rubber mallet as you go. 
  • If you completely tighten any one component ahead of the others, you may put them in a bind and that could cause cracking.
  • If the new exhaust part will not fit, you may need to replace the adjacent part(s) back to a ball-joint or a flex-joint to get some wiggle room. 

Remember: If  the part(s) simply will not come together you may want to send your entire system for overhaul so all the joints can be custom-fit on an actual engine in the shop. 

(At this point you may want to consider all new parts – which cost 20% more than overhauled parts).
